Do It Yourself EFI: MegaSquirt
SOME OXYMORONS ARE SACRED…or so we thought. Do-it-yourself (DIY) Electronic Fuel Injection (EFI) has always ranked right up there with the likes of Military Intelligence and Tough Love, but it has recently fallen from grace at the hands of fearless electronics-wiz pioneers Bruce Bowling and Al Grippo. This pair of geeky gearheads (tough day for oxymorons!) teamed up to produce the MegaSquirt programmable EFI system, which is the first practical user-assembled, -installed and -programmed electronic fuel injection system ever devised for consumption by those lacking an engineering degree. Commercial aftermarket EFI systems, from companies like Haltech and Electromotive, have been available for many years, and end-users often perform their own installation and tuning. So, what makes Megasquirt different? Unlike those other systems, you start with a bare circuit board, a jumble of resistors, diodes, capacitors, transistors and such other components, plus a soldering iron, assembly guide, and more than a little bit of DIY bravado. Further, you are able to modify the circuitry and code to suit your specific requirements because everything is open source and extremely well documented. Because you are simply buying raw materials, the cost of MegaSquirt is about one-fifth to one-tenth that of an assembled commercial product with similar capabilities. Indeed, for a little more than a hundred bucks, you can put together a very advanced programmable fuel controller to rival those costing many times more. That savings is put to good use in acquiring all the other stuff such a conversion would normally entail, like a manifold, throttle body, injectors, and–not least–a laptop computer for tuning purposes. MegaSquirt is a Speed Density system, which calculates engine load based on manifold vacuum. Acceleration enrichment comes from throttle position feedback and the oxygen sensor provides for closed-loop operation in cruising conditions. The flexibility of MegaSquirt, however, permits use as an Alpha-N system, utilizing the throttle position sensor for engine load determination. This is useful for low and erratic vacuum engines, such as those with high overlap due to wild cams. The brains of the system is an 8 MHz (bus speed) Motorola 68HC908 processor, preprogrammed for a typical installation. Eight MHz may not sound all that fast, but it is several times faster than most stock and even many aftermarket ECUs, and it can provide real-time fuel calculations to an engine running up to 16,000 RPM.
The software is in two parts: the controller code embedded into the on-board processor and the "PC Configurator" tuning software (free) that runs on a laptop computer plugged into the MegaSquirt via a serial connector. Once tuned, only the embedded code is required to run the engine. The embedded code, written tightly in assembly language, includes the VE table(s) and sensor lookup tables. The tuning software permits real-time re-flashing of the VE tables while the engine is running, as well as monitoring of the real-time sensor parameters. VE tables are 8x8 (8 MAP values x 8 RPM values, providing 256 VE bins). Again, this is not so much a limitation as one might think and it actually makes tuning a whole lot easier for most folks. Bowling and Grippo also offer other goodies to aid in MegaSquirt success. One is a "stimulator", which simulates sensor feedback from a running engine and feeds it to the MegaSquirt. By monitoring those simulated parameters in the laptop tuning software, you can verify the correct assembly and operation of the MegaSquirt before it is ever put on an actual engine. Great tool for the DIYer! Another goodie is the Relay Kit, which greatly simplifies the wiring, as well as permits the MegaSquirt to be relocated out of the engine bay to, say, the glove box. On the software side, cool tools are available for things like easily adapting the embedded code to use non-GM sensors (EasyTherm, by Roger Enns) or tweaking the VE tables with O2 sensor datalogs (MSTweek3000, by Darren Clark). And a radically improved tuning software package called MegaTune (also free!) has been developed by Eric Fahlgren, another member of the volunteer online support group that has gone above and beyond the call. MegaSquirt, as noted, handles only fuel. This is fine for most applications where you are converting a carbureted car to EFI and already have a distributor. Those converting a stock EFI car to MegaSquirt might well have to research options for swapping in a distributor, running the MegaSquirt "piggyback" on top of the stock system, or employing some other method of controlling the spark. Fortunately, there are MegaSquirt-related options. Indeed, there are several, including a soon-to-be-released UltraMegaSquirt EFI system with integrated spark control. Bowling and Grippo, along with their online cadre of volunteer helpers, have made an otherwise steep learning curve remarkably manageable for the ordinary gearhead with a willingness to pick up a soldering iron and follow instructions to the letter. Still, this is not a project for the faint of heart. Like home improvement, you must have–or be prepared to learn–some basic skills like soldering, and you must possess a deep capacity for absorbing all the newfound knowledge. You are also completely responsible for the results, good or bad. In the final analysis, MegaSquirt offers the advanced capabilities of a preassembled commercial EFI system, but at a fraction of the cost for those willing to dive into such an involved project. If you are the type of person who takes pride in tackling DIY projects around the home and, more specifically, in the garage, MegaSquirt is most definitely an option for you.
